1. Personal Protective Equipment (PPE) – The Last Line of Defense
Hazard Required PPE Key Details
Eyes & Face Welding Helmet with proper filter shade (ANSI Z87.1, Z49.1) Auto-darkening helmets are preferred. Safety glasses with side shields must be worn under the helmet.
Sparks & Heat Fire-Resistant (FR) Clothing (leather, wool, treated cotton) No synthetic materials (melts). Leather jackets, aprons, cape/sleeves, and spats for heavy work.
Hands Insulated, flame-resistant gloves (e.g., leather welding gloves) Ensure they are dry and in good condition.
Feet High-top leather boots or safety shoes. No fabric shoes. Metatarsal guards recommended for heavy work.
Hearing Ear protection (plugs or muffs). Required for plasma cutting, grinding, and noisy environments.
Respiratory Respirator (when ventilation is inadequate). For confined spaces, heavy fume generation, or when working with toxic materials (galvanized, stainless).
2. Workspace & Ventilation Precautions
· Fire Prevention: This is the #1 priority. Follow all Hot Work Permit requirements.
  · Clear Area: Remove all combustible materials (wood, paper, solvents) within a 35-foot radius.
  · Protect Immovables: Use fire-resistant tarps or curtains to protect walls, floors, and equipment. Welding screens confine sparks and UV light.
  · Fire Watch: A dedicated, trained fire watch with a charged fire extinguisher is mandatory outside designated shops.
  · Floor Conditions: Keep floors clean, dry, and free of tripping hazards (cables, hoses).
· Fume & Gas Management:
  · General Ventilation: Ensure good cross-ventilation in open shops.
  · Local Exhaust Ventilation (LEV): Use extractor arms ("elephant trunks") or downdraft tables to capture fumes at the source. This is the most effective control.
  · Confined Spaces: Never weld in a confined space without a permit, forced ventilation, continuous gas monitoring, and a standby attendant.
3. Equipment & Electrical Safety
· Inspections: Visually inspect cables, torches, hoses, and connections daily for cracks, burns, or damage. Tag and remove faulty equipment.
· Electrical Safety:
  · Ensure the workpiece and worktable are properly grounded.
  · Keep cables dry, off walkways, and protected from damage. Never coil cables around your body.
  · Use dry, insulating mats when working in damp conditions.
· Gas Cylinder Safety:
  · Secure cylinders upright with chains or a cart.
  · Keep oxygen and fuel gas (acetylene, propane) cylinders separated.
  · Always use a striker—never a lighter—to ignite a torch.
  · Close cylinder valves when work is finished. Use the "crack-check" method before connecting regulators.
4. Process-Specific Precautions
· Arc Welding (SMAW, GMAW/MIG, GTAW/TIG):
  · UV Radiation ("Arc Flash"): Can severely burn eyes and skin. Always wear your helmet before striking an arc. Use screens to protect bystanders.
  · Electromagnetic Fields: Keep cables close together and avoid circling the body.
· Gas Cutting/Welding (Oxy-Fuel):
  · Leak Detection: Use soapy water—never an open flame—to check for leaks.
  · Backfire & Flashback: Use flashback arrestors on both the regulator and torch. Know the procedures if they occur (shut off oxygen first, then fuel).
· Grinding & Cutting Discs:
  · Guarding: The grinder guard must be in place and adjusted.
  · Disc Integrity: Inspect discs for cracks. Ensure the disc RPM rating exceeds the grinder RPM.
  · Direction: Always grind so sparks fly away from you and others.
Critical "Do Nots" (Common Pitfalls)
· DO NOT weld on closed containers (drums, tanks) without proper purging and a permit.
· DO NOT use PPE with holes, tears, or excessive wear.
· DO NOT breathe the fumes directly. Position yourself to keep your head out of the plume.
· DO NOT perform hot work on surfaces covered with unknown coatings (lead, cadmium, zinc/galvanize) without proper controls.
· DO NOT leave hot workstations unattended. Allow for proper cool-down.

1. Permit First: Always follow the Hot Work Permit system.
2. Protect Yourself: Full PPE is mandatory—every time.
3. Clear & Guard: Create a fire-safe zone and use screens.
4. Watch for Fire: A dedicated fire watch is non-negotiable outside shops.
5. Ventilate: Use exhaust ventilation to remove dangerous fumes.
6. Inspect: Check equipment and cylinders before starting.
7. Know Your Process: Understand the unique risks of arc vs. gas welding.
By layering these precautions—engineering controls (ventilation), administrative controls (permits, training), and PPE—you create a defense-in-depth strategy that protects the welder, coworkers, and the facility from the serious hazards inherent to welding and cutting.
